The monosides of the Mini MkI and MkII saloons were exactly that: one-piece pressings running from the rear edge of each front wing to the rear corners of the bodyshell. The body side assemblies were composed of these extremely large pressings plus the internal stiffening rails. The traveller, van and pick up (and later saloons) were constructed in a different manner, using separate outer A panel, door surround and rear bodyside panels, enabling common panels to be used as far back as the centre of each body type. |

The outer A panels and door surrounds listed here are technically speaking correct for travellers, vans and pick ups, but have always been used as cost-effective repair panels for the front halves of MkI and MkII saloon monosides. In terms of styling and overall dimensions they are exactly the same as their counterpart areas on the saloon monosides; however because of the different construction process there are detail changes and some degree of fettling will be necessary when fitting them. |
The very first 1959 - 1960 Minis had many significant body construction differences from later models. One of these was the absence of the inner A panels, complete with their door hinge reinforcements. Catering for the repair of the A panel and inner wing areas of these early cars will probably require some modification of the new panels to be fitted. |

Note that the later, MkIII onwards, saloon A panels and door apertures (and those of the Clubman estate) cannot be used to repair a MkI or MkII saloon, because of the totally different internal door hinge design and the altered shape and size of the doors. |

Body Sides - Riley and Wolseley MkIII Saloons |
|
|
On the Elf and Hornet MkIII, built between 1967 and 1969, there are major differences. While manufactured alongside the Mini MkII, the Elf and Hornet MkIII used internally hinged, wind-up window doors not seen on the standard Mini body until the production of the Mini MkIII from late 1969.
The following items may be fitted to Elf and Hornet MkIII models, but since many are produced to Mini MkIII condition or later, some detail modification work should be anticipated. |

Doors on these cars were similar to the wind-up window, internally-hinged doors used on Minis from 1969 onwards. However, it is still preferable to find original, repairable second hand doors to use; if this proves impossible then the replacement door assemblies listed here can be regarded as a starting point. The difficulties lie in the areas of the doors which accept the lock mechanisms and interior lock levers, which are completely different. Additionally, 1967-68 cars had different screw and stud spacings between the hinges and the doors and A posts. As a result, considerable skills will be required to to make the replacement doors useable. |

One of the more surprising things about the Longbridge complex was the incredible network of tunnels underneath it. Apparently constructed at the behest of Lord Austin some time before the Second World War, the tunnels were substantial (big enough for a delivery van to negotiate), reasonably well lit, poorly ventilated and ran to a total length of somewhere around three miles! |

Over time, the tunnels became hiding places for things that staff didn’t know what to do with, or had been told to throw away and coudn’t bring themselves to do so. At the start of the 1980s a serious fire broke out in one of the tunnels and extinguishing the fire was compromised by the amount of clutter in the way. The tunnels were soon cleared, and what classic car enthusiasts could only dream of finding was brought to the surface in huge quantities. |

|
|
|
Tea chests and pallets of production line stock of all kinds dating back to the 1940s and 50s was recovered, along with several complete bodyshells, cars and even exhibition items from long gone motor shows! The huge stash filled a staff car park. The Heritage arm of Leyland Cars had not long been in existance and was duly offered several items some of which are on display in the Heritage Motor Centre at Gaydon today. As for the rest - there wasn’t the demand for classic car parts that there is now, so it all went for scrap. Some of it would make you weep: palletfuls of early Mini doors, even an articulated lorry load of Elf and Hornet panelwork. |

Nowadays British Motor Heritage would be the recipient for such a haul, and would make sure that anything useable was salvaged for enthusiasts around the world. Just think - if the fire hadn’t occurred, Elf and Hornet owners might be a lot better off today for the unique panels for their cars. Until 2012, there was a brand new (but very battered) 1979 specification bronze metallic Mini 1275 GT still nestling in one of the darker corners but then, with the impending redevelopment of the Longbridge site and the need to deal with the tunnels, the car was finally extricated and sold at auction a year later - becoming the last new Mini to leave Longbridge! |

The Mini’s Most Difficult Panel |
|
|
The amount of equipment used to produce a panel on a mass production car is sometimes jaw-dropping. It isn’t a case of ‘two halves of a tool come together with a sheet of steel in between, and out comes a panel’. The average skin panel requires four, five or six tools, each carefully set in a power press, to make it. |
|
|
|
|
|
The hardest piece of presswork or panel forming to get right on the Mini bodyshell was the saloon back panel. To make the back panel with its complex curves and difficult dutch bend around the boot lid aperture took eleven tools, each of which were blocks of steel around the size of a small bathroom! To see two lines of 800-ton and 600-ton power presses loaded with all these tools, all thumping away making the Mini back panel, was a pretty awe-inspiring sight. And feeling (through your feet, especially). And noise. |

|
|
Which makes the fact that British Motor Heritage still continues to manufacture the Mini bodyshell and its component parts in limited numbers, using the original mass production press tools, assembly jigs and fixtures very impressive. This feat becomes even more impressive when it is realised that much of the tooling, including that which creates the back panel, dates back to the start of the car’s production well over forty years and just under five and a half million Minis ago. Although refurbished sporadically over the years, as a result of its extreme degree of usage the tooling requires a great deal of maintenance and ingenuity to keep it running. |
